In most paper mills, when machines are running well, there is a
tendency to overlook the few breaks the machine experiences and disregard
their possible causes. On the other hand, when a machine is hit with an
avalanche of breaks, nobody has time to do the proper evaluations and
analysis, because the focus is on getting the machine running again. Due
to such behavior, costly, temporary solutions are implemented in place of
long-term preventive measures.
The causes of these breaks can be many,
and the remedies are not always evident. These reasons include
inconsistencies in raw materials (including broke), process upsets, system
conditions, machine settings, as well as operator influences. Problems can
arise from improper levels of and/or excessive variation in key variables.
Regardless of the reasons, the consequences are often quite
costly.
Typical causes for overall down - time include grade changes,
maintenance, and clothing changes. Even though break statistics vary with
the machine-type and the manufactured paper grades, it is not uncommon to
have 4 - 8 breaks per day, each lasting 10 - 30 minutes. Depending on the
machine size, the grades manufactured, and the market situation, the cost
can easily be 5 - 20,000 $/hour.
Thus, for an actual pro-active
solution instead of a reactive short-term remedy, a proper and systematic
analysis of the causes of breaks must be completed. This analysis, which
begins with the examination of existing data about frequency, location and
causes of breaks, combined with a break reduction program based on that
analysis, could be very lucrative. Each mill and its business situation
are unique and dynamic, as are the challenges its operations face every
day. Thus, it is important to stop wasting time in “cleaning up the mess”,
but figuring out how to prevent it in the first place.
